Running Windows Vista and using HD Clone 3.9. Cloned laptop 160GB drive onto new 500GB through USB, seemed to clone fine. Re booted from USB drive and started up normal but when I swaped drive into laptop and rebooted it says cannot find operating system. Is it something with changing from USB to IDE controller???

Usually I'd say if it starts from USB, it should also start from IDE. Please check your boot configuration (usually you can select the boot device during startup pressing one of the keys F10, F11 or F12 (depends on the BIOS and model). Here you can make sure the internal disk is booted. If it boots from USB (and you are sure it is the USB drive you booted from), then there should be no problem with it (since it is originally cloned from the internal drive).
Please state how you did your clone: disk->disk or parititon->partition? Did you use auto adjustment and automatic resize?

Can you burn a image to DVDs to be used to reload a PC?

Not directly, but indirectly: You can create an image and copy the files in a folder named HDClone Images on a DVD, and you can restore the image from this DVD with HDClone, but only the Windows version, the self-booting version does not ship with support for optical media, so you'd have to have a running windows application in order to restore it from DVD.
